Rakesh Roshan had first cast Ajay Devgn and Shah Rukh Khan but both wanted different roles and eventually walked out. Salman Khan and Aamir Khan were then approached.
While Salman was on board, Aamir had a scheduling conflict. Shah Rukh came back and then he and Salman became a duo that became iconic despite initial doubts.

The actors would always postpone sunset shootings, come late, and then start hurrying to get the shots.
Their innocent tomfoolery would make Rakesh Roshan very irritated at times. Pinkie Roshan would sometimes reprimand the stars for their behavior and try to tame the chaos a bit.

Though Rakesh Roshan had the most chaotic period of his career, his relentless vision kept the film going. Scenes such as the opening shot of the brothers holding hands.
Which Shah Rukh used to mock, became iconic. His patience paid off when the chemistry between the stars worked well on screen.
Audience loved Karan Arjun and made it a classic. He later on claimed apologetics to Rakesh Roshan for not understanding his vision of what he wanted to convey in this film.
Whereas Rakesh Roshan’s life has become tough for SRK and Salman, their energy was good enough for the film. Karan Arjun can explain that chaos may lead towards cinematic magic.
